Sintering and Characterization of AM h-BN Nanoparticle Inks for Extreme Environments

Abstract
Next-generation nuclear and extreme environment systems demand sensor coatings that can withstand extreme temperatures, radiation, and chemically harsh conditions while maintaining reliable performance. Hexagonal boron nitride (h-BN) nanoparticle inks are being developed as protective coatings for printed electronic sensors operating in environments that may include: high temperatures, corrosive atmospheres, radiation, and high pressures. These applications require materials that maintain structural and functional integrity under thermally and chemically aggressive conditions. h-BN is well-suited for such environments due to its exceptional thermal stability, chemical inertness, high thermal conductivity, and electrical insulation. The effectiveness of h-BN coatings is governed by densification behavior, microstructural evolution, phase purity, and adhesion, all of which are strongly influenced by processing conditions. This work investigates pressureless organic debinding and sintering of micro dispense printed (MDP) h-BN inks with an emphasis on organic burnout and final sintering profile development. In parallel, laser sintering of aerosol jet printed (AJP) inks is evaluated as a rapid processing alternative. Post-processing characterization using optical microscopy, SEM, XRD, mass loss analysis, and optical profilometry is used to evaluate microstructure, densification, and surface quality, while adhesion testing assesses coating performance. These results provide insight into processing-structure relationships and establish a foundation for the development of robust h-BN sensor coatings for extreme environments.
